The main function of a wellhead control panel is to provide high pressure hydraulic supply to hydraulically operated valve actuators mounted on a christmas tree. While performing necessary controls, safety functions are built in to take care of eventualities on emergency shutdown. Panels typically integrate both a high pressure unit (HPU) and a well control unit with built-in monitoring and logic. Functional overview: Well control panels sequentially operate valves on christmas trees – opening SC-SSSV, master and wing valves in order, and closing in reverse sequence when required. Systems include built-in ESD logic, fusible loops, field pilots, and ESD pushbuttons, with time delays to ensure safe start-up and shutdown.     CASE STUDY: Field extension: wellhead control panels Project Background Umm Al Dalkh is an offshore shallow water oil field 20 kilometres off the coast of Abu Dhabi. It lies a few kilometres east of the Umm Al Lulu field. ADNOC engaged National Petroleum Construction Company (NPCC) to boost output by 5,000 bbl./d. To do this, ADNOC needed to double the number of wells from six to twelve.

    Proserv manufactured the wellhead control panel (WHCP) that controlled the six original wells for Umm Al Dalkh. The panel had been running reliably and without incident for several years. This fact, coupled with our recent success remanufacturing OEM control panels for the operator in a nearby field, convinced ADNOC of our controls expertise. What’s more, we were able to offer an alternative solution that significantly reduced CAPEX and installation downtime over the alternative. As a result, ADNOC recommended that the contractor engage Proserv for this project.
    Solution ADNOC had two apparent options: procure an OEM six slot wellhead control panel (WHCP) to extend the existing WHCPs or purchase a new 12 slot panel to replace the original WHCP. The 12 panel solution would involve significant CAPEX and would require the well to be shut down for 30–45 days to allow for installation and commissioning. However, ADNOC was only allowing a shutdown window of seven days. Adding a stand-alone panel to increase the slot list to 12 was the only viable option. However, it added complexity with racks, tubing, pumps and associated components, adding significant complexity to the control room and doubling the maintenance each time a well needed attention.

    Rather than scrap and replace the existing Proserv WHCP, which was still performing well, Proserv proposed to supply an additional six slot WHCP with a built-in 12 slot hydraulic power unit (HPU) that could integrate with the existing WHCP to support the operation of the entire 12 wells. By integrating the two Proserv WHCPs with the HPU, the entire WHCP worked as a single panel, simplifying operations and enabling the customer to reduce the components under frequent maintenance.
    Scope The WHCP with six slot well control module section was built in our service centre of excellence in Abu Dhabi using local content staff. The new WHCP contained an integrated HPU to support the existing six slots in addition to the current expansion. On site installation, integration and commissioning with the original WHCP (including removal of its original HPU) took place within the required seven day shutdown window. Proserv also fully refurbished the existing accumulator to ensure it remained fully operational for the extended period of life. Conclusion Proserv was specifically chosen for this project by ADNOC because of our successful relationship with the operator delivering controls expertise and associated services. Proserv delivered the project on time, further strengthening our relationship with this operator, paving the way for further projects with the client. The Benefits

    CASE STUDY: Hydraulic pipeline flushing Project Background Proserv Nigeria was contracted by Chevron Nigeria Ltd through FMC Technologies Nigeria to flush new and existing hydraulic pipelines to support a second BOP on board the Pacific Boma drillship. Solution The customer requirements for this project were to flush multiple 25.4 mm (1 in) pipelines with a 5% stack magic fluid solution at a flow rate greater than 60 L/min (15.85 gal US/min) to achieve a NAS 6 cleanliness level with a maximum system working pressure of 344.73 bar (5,000 psi).

    To meet the customer's requirements a trial run was conducted at our TCM and Flushing Facility in Nigeria, to establish if two identical pumping units could be coupled in parallel to meet the flow rates required by the client, as none of our current rigs could individually deliver the required level of output flow rate.

    Two Harben flushing rigs, each capable of delivering 38L/min (10.03 gal US/min) flow rates, were coupled in parallel through a check valve and flow manifold. A series of gauges and pressure sensors then run, to establish working flow consistency and performance. The results confirmed that the desired flow rate exceeded the client requirement of 60 L/min (15.85 gal US/min) and all within the system’s working pressure limits.

    Following this successful trial, Proserv was awarded the contract and the Chevron site team witnessed the flushing. 3 micron filters were used to record fluid cleanliness using the NAS 4.5 spec. This was above the NAS 6 levels required.
    Conclusion The decision to run two pumps in parallel with base testing allowed us to meet the client’s specifications and timetable.

    Due to the large bore size of the pipe being flushed, flow rates of 90 L/min (170 bar / 23.77 gal US/min @ 2465.64 psi) were achieved on site, all within the specifications requested by the client.

    The high flow rates achieved, along with the more efficient 3 micron filters allowed us to record fluid cleanliness levels of NAS 4.5 well above the NAS 6 levels required.

    CASE STUDY: Remote control and monitoring – Wellhead control systems Background Proserv were approached by BP and In Salah Gas (ISG) to develop a solution for the remote control and monitoring of wellhead valves. Project Description Proserv provided wellhead control systems to remotely control and monitor the wellhead valves. Due to the challenging environmental conditions in Algeria, Proserv developed the wellhead control systems to be used with solar panels and battery packs. Scope of Work The remote control and monitoring of a well is critical during operations. Proserv’s wellhead control systems were made up of hydraulic and electronic control panels with remote terminal units (RTU) to safely monitor and control the wellhead valves. The hydraulic control panels (HCP) provided automatic shutdown of the well valves in case of flowline pressure issues.

    The electronic control panels (WHCP) and RTUs provided the ability to control and monitor the instrumentation and wellhead valves for each well.
    Conclusion The wellhead valves were not remotely monitored previously, and the client required a solution without compromising on safety. Proserv provided all aspects of the wellhead control system to allow BP and ISG to safely monitor and control the wellhead valves whilst reducing costs. The Benefits

    CASE STUDY: Wellhead control panel remediation Project Background Our client was suffering from reliability issues on an OEM wellhead control panel ever since installation two years previously. The panels were experiencing multiple pressure drops, with the source and root cause unknown. This was resulting in frequent shutdowns, costing the end user millions in lost revenue. The OEM had tried several remediations to resolve the issue but could not identify the underlying problem and fix the panels.

    Proserv had already supplied our own wellhead control panels to the same field, which were still fully functioning with no reliability issues. As a result, they awarded the contract to Proserv to identify the cause of the failures and repair the OEM panels.
    Solution Proserv’s control specialists analysed the wellhead control panel and successfully identified the issue causing the pressure drops.

    Upon inspection of the tube and fittings used in the high-pressure (HP) header, Proserv discovered that the OEM had used off-the-shelf components. As a result, the fittings were operating too close to the maximum working pressure of the line, causing frequent failure and fatigue. In addition, the fittings were not suitable for the application, undermining the pressure issue, hence why they kept failing.

    Proserv replaced the incorrect tube and fittings in the HP (20k psi) rated components. Proserv also installed a pressure intensifier to ensure that the HP and pump discharge header matched the existing components’ pressure rating.

    Furthermore, Proserv identified that the installed tubing for the pump discharge header was too small. This was causing the pump start/stop controls to sense a false line pressure and send a stop command to the pump, even before it reached the desired header pressure. Proserv installed the proper tube sizing in the pump discharge header, ensuring that the equipment sensed the correct pressure.
    Conclusion With the modifications made, the wellhead control panel came back online with all reliability issues solved. Proserv was able to identify the root cause of the multiple failures on the panel where the OEM could not. Had Proserv not found and fixed the problem, the client would have had to replace the panel. With this project, Proserv has further established our specialist controls services expertise in the region, strengthening our relationship with Dragon Oil. The Benefits

    CASE STUDY: Intelligent well control panel systems Project Background Proserv has an extensive track record in the design, manufacture and delivery of Intelligent Well Control Panel Systems to clients around the world.

    Based on this expertise, and our longstanding relationships with Baker Hughes and Aker Solutions, Proserv was awarded a contract for the supply of two remotely operated Intelligent Well Control Panels for new platforms. Ekofisk Z/4 2/4L and Eldfisk 2/7, both operated by ConocoPhillips and situated in Scandinavian waters, North Sea.
    Solution Specialist engineering and project teams were put in place to ensure the effective management and delivery of this project. Whilst the contract was awarded to the team in Stavanger (Norway), the project was executed from Aberdeen (UK), with the panels manufactured and assembled in our Centre of Excellence (CoE), Dubai (UAE), and then delivered to Stavanger for final assembly and commissioning. Scope Proserv was responsible for the design and engineering of hydraulically-controlled Intelligent Well Control Panels to interface with Baker’s Intelligent Well Completion System and SCADA computer hardware. The panels had the capability to control 20 wells, with each well able to control a 10 zoned completion with inflow control valve and choking capabilities, essential for optimising production levels.

    Once the sub-assembly of the panels were completed in Dubai, they were shipped to Stavanger for factory acceptance testing (FAT). This process was carried out at Proserv’s facility, with Baker Hughes in attendance, to ensure equipment compatibility and compliance with all contractual specifications.
    Conclusion Proserv successfully delivered the project on-time and within budget, whilst ensuring strict compliance to the highest QHSE standards. The client acknowledged Proserv’s systematic approach and high quality of work on this project which has further enhanced the relationship for future collaboration. The Benefits

Each of the well sites required voice and data to be transferred to a main control room via a dual redundant UHF point to point radio link with all data being displayed at a terminal running Citect SCADA HMI software. Solution Proserv provided a point to point RF link between the main control room and remote well sites, located at Panjpur, using MDS radios. Each well site required a WHCP with remote UHF radios and EXS 1000 RTUs. The RTU was programmed to perform AGA3 gas calculations and flow measurements which were transmitted back to the main control room. The remote well control panels were solar powered and manufactured in UK by Proserv. Scope Proserv designed and fabricated six solar powered WHCPs, a point to point UHF Radio link, six RTUs, radio antenna and mast, site installation equipment, solar panels and batteries. To complete the work scope Proserv also provided the installation and commissioning services. Conclusion Proserv designed and developed a voice and data link to allow the remote well locations to link with the host facility. This allowed remote monitoring and control of the six well sites.     CASE STUDY: Uniper Holford Gas Storage Wellhead Control Panels Project Background Proserv (formerly known as Weatherford’s) built eight Single Well Control Panels for a Zone 2 hazardous area in 2010 for E.On who are now owned by Holford Gas Storage Ltd., part of Uniper Energy Storage UK. Holford Gas Storage Facility is a salt-cavern underground gas storage complex situated in Byley, near Middlewich in Cheshire, UK.

    At the Holford gas storage site, each of the eight storage caverns has a dedicated wellhead with associated control equipment, one control panel per cavern. This setup aligns with the facility being designed around eight wells drilled to access the salt caverns. The panels regulate injection and withdrawal of gas, managing valve actuation and flow rates.
    Findings After fabrication, the service team based in Great Yarmouth successfully completed the installation and commissioning of all eight wellhead control panels at the Holford Gas Storage facility. Each panel was integrated with its corresponding salt cavern well, enabling precise control of gas injection and withdrawal operations.

    The work included mounting, cable routing, functional testing, integration with site SCADA systems, and verification under site-specific operating conditions.

    Each year, the team conducts a scheduled planned maintenance routine on the panels to ensure their continued safe and reliable operation.
    Scope of Work – Onshore (Proserv Great Yarmouth) Each year, Proserv undertakes scheduled maintenance on the eight wellhead control panels at the Holford Gas Storage facility. The maintenance process is methodically structured to ensure thoroughness and efficiency. Maintenance is performed one panel at a time, ensuring focused attention and minimising operational disruption.

    Each panel undergoes a detailed inspection and servicing routine, which includes:
  • Initial inspection
  • Isolation stream maintenance
  • Filter element change out
  • Accumulator pre-charge
  • Pump start/stop pressure switches calibration
  • Pressure switches / transmitters re-calibration
  • Relief valve calibration and seal repair
  • Documentation and Reporting Each maintenance cycle generates detailed reports, providing a record of activities performed, issues addressed, and any recommendations for future action, aiding in transparent operations and future planning.

    These outcomes collectively contribute to the Holford facility’s role as one of UK’s most flexible underground gas storage assets, capable of rapid response to daily fluctuations in gas demand.

    CASE STUDY: Accelerated de-manning of Bonny crude oil loading platform Project Background Proserv was approached by Shell to develop a solution to allow unmanned operation of the Bonny Crude Loading Platform (CLP) and provide instrument and control of a diesel driven generator. Located in water depths of 27 metres, the CLP supports Shell’s 48” export pipeline and 36” was inlaid 29 km south-west of the Bonny Terminal, offshore Nigeria. Solution Proserv converted the CLP to operate as an unmanned installation, designing and manufacturing the controls, telecommunications, navigational aids and beacons, CCTV and intruder detection. Scope The remote control and monitoring of electrical equipment is critical to the operation of an unmanned platform. All electrical power generation and distribution equipment was re-designed and supplied by Proserv through the provision of 120 solar panels and uninterruptable power supply systems. The team also implemented a process automation system. This provided a comprehensive plant-wide monitoring, control and shutdown functionality, centralised fire and smoke monitoring and a workstation based operator interface, ensuring a timely response to unmanned process problems. Existing CLP telecommunications equipment was fully integrated with the solar powered system provided by Proserv, allowing 24 hour control from the Bonny Terminal. Conclusion The CLP was originally manned by 12 personnel at all times, the client required a solution to de-man the CLP without compromising on safety. Proserv provided all aspects of the de-manning of the project which allowed the client to safely monitor and control the CLP remotely while reducing operating costs. The Benefits
